Red flags and error messages in test bench software

In my day-to-day work with calibration systems, I regularly encounter messages, warnings and error entries within test bench software. Many of them are straightforward. Communication has been interrupted, a signal is missing, or a limit value has been exceeded. The more challenging cases are those where the message itself appears technically correct, while the actual cause lies somewhere entirely different within the system.

For this reason, I rarely regard error messages as the cause of a problem. To me, they are first and foremost indicators. Test bench software generally reports what it can detect. However, it does not necessarily identify the root cause of an issue. Between a message displayed on the screen and the actual source of the problem, there may be several technical layers. Pressure conditions, sensors, valve states, leaks, communication paths, or physical operating conditions often have a greater influence on system behaviour than the message itself would suggest.

Particularly interesting are so-called red flags. These are situations in which a system is still operating, yet exhibits behavioural patterns that should attract the attention of experienced operators. Recurring messages, unusual numbers of alarm acknowledgements, gradual changes in process times, or occasional irregularities are often among the first signs that something within the system is beginning to change.

From my perspective, successful troubleshooting therefore begins not with clearing an alarm, but with understanding why it occurred in the first place. The real challenge is often not making the alarm disappear. The real challenge is understanding the technical story behind the alarm.

This field note is based on observations from the practical operation of calibration systems. Error messages are valuable tools and deserve attention. At the same time, they often tell only part of the story. Those who operate test benches over the long term learn to distinguish between a message and its underlying cause. In many cases, that is exactly where the real analysis begins.
